I'll ask the guy that cut mine, RodrV6's and MylesF7s... i have to pic myles' up tonite... made from 6063 (HE9) aluminum alloy bar stock... we used brass, and tried steel but aluminum stays looking the best, was easy to cut and cheap!

---what do you have to cut them with? we used his lathe and his offices Fadal mill

I have access to a lathe and mill at work. I intend on using aluminum. As you said, the material is very cheap. Thanks in advance.

Also, does the OE inner tube get reused with the front aluminum bushing, or is the body of the aluminum bushing itself satisfactory?
Boy, a dimensioned sketch would be worth a thousand words!

I know Darell makes them, and I've heard he does excellent work, but I've got access to a lathe and relatively cheap materials. So, I'd like to try to make a set for myself.

Pull a front bushing, measure (2x), cut
Pull a rear bushing, measure (2x), cut

That's what worked for me.
