Hoping that you would see this. I had saved your thread for clear pic referance. It really did help.

I have been putting this off for much longer than needed. I was expecting hell, and ended up with just heat.

My only mistake was that the gear select rod popped off of the nipple. I thought that I would need to drop the steering wheel again, but found that I could pop it back on without removing a single screw.

And, looking at your pics again, I did not remove any of the instrument cluster, or radio bezel. All that I popped out in the dash was the two plastic trim pieces near the windshield, the oval trim on pass side, and the pass air bag. (Scary!) Mine is only an XL though. Your Dad's looks like it is a bit nicer.

Hope you replaced the blend door while you were in there, or you might have to do it again

I really did look into the blend door. It functioned correctly. Fingers crossed for the future though.

Went through that same hell in -4 degree weather on my Silverado a few years ago. Stupid, stupid design. Looks like it was intentionally and apologetically designed that way to drive owners back to the dealer for service. Recharging the A/C in the winter was fun.

A lot of makes make it a nitemare, and seems Ford is especially that way. I had to put one in a Lincoln Mark of mine. Had to take off the header panel with hideaway headlites, hood with hinges, and passenger side front fender and fenderwell (along with all the components mounted on it). The replacement came with a pattern so you could cut a square hole in the fenderwell for future service. Then you screwed on patch panel to cover the hole. You couldnt cut it out mounted in the car.
