Posting about the thermostat housing gasket again, I've tried 6 times now and followed your guys' advice - I got a new thermostat housing and used the high tack sealant recommended. It's just failed for those 3 attempts. I got a "gen 2" housing, with the ring space in the middle and does not look to be bent, cut my own gasket. This last time though with the new housing I used The Right Stuff on recommendation by a forum user. I gave it 2 hours if the recommended 1.5 and it still leaked. One clue though is that a bead at the bottom looks as though it wasn't spread out by torquing the bolts to spec, thinking of using a washer to spread out the force a bit, but if there are other suggestions I would appreciate it. I would rather the 7th be the last time I have to mess with this.

A few comments:
1) Looks like you barely drained enough coolant to clear the gasket housing. You might want to drain a little more.
2) Are you making sure you really clean & prep the coolant housing surface? I use sandpaper (maybe 200-400 grit) or you can use some Schotchbrite instead. Need to get it clean and dry, ok? Same with the thermostat housing.
3) I have used High-Tack but IMO it’s not easy to get in on the surface evenly. When in doubt, I use Permatex #2.
4) You said the gasket sealer may not be getting evenly distributed when tightening the bolts. Hmmm, you swapped thermostat housings to Gen 2. Did you swap the two bolts also? Maybe they are bottoming out? Spacing them out with 2 washers or so might be a good idea to ensure they don’t bottom out again.

Oh and I forgot to mention about that gasket.
When in doubt use Fel-Pro gaskets if you can get them. I don’t recommend making your own.
Preparation and detail is the key.
