I am rebuilding my doors and have not found replacement plastic bushings for the roller that stops the door from swinging freely, so I am making them. Is anyone interested in seeing how I am doing it? If so, I will post photos.

Yes!

The driver's door of my Formula "squawks" from the roller area every time I open and close it. No amount of lubrication will get rid of that annoying sound. I can see that the roller and/or what it rotates on is worn.

This is what you start with. 50 cents at the hardware store in the little drawers with the bolts and nuts. 1/2" O.D. 1/4" I. D.

Cut a slot down one side with a rotary grinder .

Mark and cut to the proper length. I used my lathe to get a straight cut, but that is not necessary.

Grind a small bevel to one end , then use a vice to press the plastic bushing into the metal roller. My rollers were in ok shape.

Use a 5/16" bit to ream out the hole to the proper size.

Use a hammer and punch to gently tap the plastic bushing out of the metal roller. I didn't get a good photo of the rest of the procedure, but it is pretty straight forward. Lube the plastic bushing with grease and slide it on the pin it goes on. If the pin is damaged, you will have to find another hinge to rebuild, but I had one good set. Last use a small piece of pipe or a deep socket and hammer to tap the metal roller onto the plastic bushing.

This probably should have been the first photo. I used a roller change breaker tool to remove the metal roller in the first place. A c-clamp will compress the spring.
